Im looking for some advice on two items, what size prop should i use on the enjine and could the exhaust be made so the baffle is inside the cowl instead hanging out the bottom off the cowl like a donkey's syphon

Hi Morne, leave the exhaust as it is . It keeps exhaust gasses away from the opening where the bungees go through the fuselage, and it gives good performance this way.
The prop that was on there was a 64x38.....a bit too coarse. The best would be a 62x36, with the same cord to the blade as the previous one.If you contact Pieter de Necker he would make you the best prop for that engine.
PS
Since you opened the engine .......you must have seen first hand, the huge difference between a VW engine and a Revmaster
Regards
Jean.

Re: Bush baby with VW Revmaster R2300
Let us rather say what is the same......very little indeed. Only the 2 rocker shafts are original VW, the engine block is made in Brazil for VW use. However Revmaster re-machines said block to the point that it will not..cannot... be used as a car engine block again. ALL the other parts are of Revmaster`s own design and casting, cyl-heads, pistons and sleeves, camshaft, oil pump, and the cranckshaft is 4340 chromolly as are the conrods. So really, this is as far from a VW engine as one can get. Their dual ignition and dual 20amp alternators are the best there is.
Price wise one cannot beat this engine for a genuine 85 Hp. Weight except exhaust is ........77.5kg
